Cutting Through the Complexity of Large-Scale Engineering Projects

Large engineering projects are by their nature complex. They also bring with them a high level of anxiety because there are multiple stakeholders to align, countless moving parts, and many unknowns. At this early stage, a degree of ambiguity is not only expected but entirely normal. That’s why it’s crucial to introduce process rigour and streamline delivery expectations from the outset.

But often, complex projects call for complex solutions

Projects often become multifaceted because the solutions themselves are challenging.  Bringing innovative or novel ideas to life, especially in regulated environments, requires more than just following a checklist. Clients may not always know where to start, what the authorities expect, or why certain steps are even necessary. That’s where our years of experience and capability comes in, to guide, test, adapt, and ultimately find a way to make it work.

We worked on a project with a European client to introduce a modern radar into a large single engine airframe.  To achieve the required ground clearance, this necessitated mounting the unit inside an equipment bay within the forward fuselage, cutting into primary aircraft structure and therefore invalidating the flight certification.

The client was confident on many aspects of the project. They had the internal expertise to integrate the electronics and other associated radar equipment, to introduce all the cabin racks and to clear the aircraft structurally for this equipment, and even to manufacture and install all this equipment. They could also complete the structural modifications to introduce the equipment bay.  However, there was a big knowledge and confidence gap on the design and development of the airframe structure that would allow the equipment bay to be introduced. They were not confident they could demonstrate the fuselage pressure would be restrained, or that the fuselage could withstand the static bending loads or if the induced fatigue changes would limit the life of the airframe.

Which meant they needed to rely on a partner who could bring confidence and rigour to the project and recover certification. We not only strengthened the fuselage to support the new radar, but also led the project to ensure the fuselage was capable, with this major cut-out introduced, to support the required certification loading.

While previous suppliers and internal teams had struggled to deliver, resulting in a delay to the project  and significant uncertainty, we were able to step in and navigate the complexity with focus and determination. Though delivered later than originally planned, the project was rescued and brought to completion. Today, the aircraft is certified and has been flying successfully for over three years—delivering its payload and radar data reliably to the end customer.
